Wow, this has turned into the worst DIY saab job ever. Long story short, I managed after many hours of insane work to get the top alternator bolt out clean. I had to drill about 3 thumb size holes through the layers of steel in the wheel well (messed up first two placement) in order to get straight access with a pin punch and drill.
I then used a large extractor and said a few prayers. I was able to break it free.
That was terrible, but the bottom is much worse. So far , I'm *almost* through the top half of the bolt after spending another 30 bucks on drill bits. Problem is with all the stuff in the way , I think my hole was going a bit crooked.
So, now I have what appears to be a small thin strip of metal from the old bolt still holding the blasted alternator in place on the bottom! I can wiggle it around and even see the alternator "ear" moving between the lower bracket! I thought for sure I could break it free. Used files, even my dremel flex haft. Next stop is an even bigger drill bit. I tried every angle to persuade that bottom ear out. Cold chisels, pry bars at various locations. Nothing will work. It's really hard to get purchase on anything with this job. The angles are just horrible.
So, my question is if I manage to break the alternator free from the bottom bracket, and (big if) I can drill yet another small hole in the remaining stud and remove it from the engine block which is where I was told it is and why it's impossible to get PB on the threads.
If I manage to do all that, is it possible these hex head bolts I picked up at home depot will work? I'm a bit worried with all the torching and now possibly drilling away some material off that bottom bracket that this may not work.
My current thought is they are the right thread size and close on length. I actually have them a bit longer because I was thinking I'd use the bolts themselves or with washers to rest on TOP of the old lower bracket. Same effect on top bracket. So long as there isn't a clearance issue, I figured this might work? Also, since I will have wound up bugging up the outside hole of the bottom bracket,I thought it might be stronger just to have that big hex head pulling down on the outside of that bracket where before it was I assume just a ridge inside the hole that caught on the head of the old allen head type bolt.
On a side note, is there a limit to how much I can heat up that stud going into the engine with a small (i think mapp gas) torch? I picked up this torch to get a little more and faster heat than my little butane which seems useless. However, I'm just not an expert on torches at all so I thought I'd ask. I've already heated the lower brack and bolt with it several times trying to remove...
