So I'm pulling the unit out of the wall to check the guts, take off the front cover and toss it aside. Can't get the unit down (it's about 9 feet up on the wall) b/c its too heavy, but I can see the fan, so I figure, let's spin this baby up and check out the fan blades, see if there's junk on them.
Well, I turn it on, and the flow blows me away, right in my face - like 40 mph. So using my logic skills, the only thing changed between this morning and now is I removed the front cover.
So the grills on the front cover are covered in gunk, not a lot, but probably enough to make a minor difference. Cleaned that. Put the cover back on, bingo.
I figure, over the years with vibration, and taking the cover off to clean the filter every so often, the unit (the sleeve part, where the cover clicks in) must have shifted back some so that the front cover didn't go on all the way. I saw some rusted out screws in there probably what was holding it on.
So instead of flowing out the front, the air was getting disrupted and flowing / disbursing all over the place. I re-set the sleeve and the unit in the wall, filled in some suspect spots with caulk backing (it’s a thick foam rope-like thing) and it seems to be flowing better. The overall design leaves something to be desired but I don't want to dremel the fins off just now.
