TimF, I like your DIY spirit. I'm not a MechE, but I play one on TV, and I've been pondering the same questions. I'd be interested in your educated input on my current thinking.
Keeping firewall metal fatigue out of the equation for a moment, it seems like the only rack displacement we really need to worry about is side to side, because that's the only direction that will significantly affect steering behavior. It's also the direction that most of the force is applied to the rack through the tie rods.
If we clamp the rack firmly to the firewall, there's a pretty hefty torque around the vertical axis on the firewall, & the Abbott/KIC seems to deal with that pretty well.
I was kinda convinced that torque around the rack centerline in the horizontal axis is small. The tie rods are ball joints, so it's hard to put much force in that direction. So my hypothesis is that there's not much of a flex problem in that direction.
Coming back to metal fatigue, I am concerned that stiff clamps at the firewall (without the brace to the wheel well) will result in metal fatigue over time and cause the firewall to develop cracks.
