The Arc and Aero share the same engine and most components, the only differences are the turbos and the way the engine computers are programmed. You wont see too many differences in maintenance costs because the Aero is a sportieer car. In the older version of the Aero, the Aero turbo lasted much longer than the base model with the 175hp engines. I don't know if this still holds true, I would think Saab would have fixed the problem now that the Arc has 220hp.

Cons
Do the low profile tires on the Aero wear out faster or take more damage from pot holes? -- I don't really know, sorry.

Are the brake rotors and pads more expensive on the Aero? -- Nope, unless you want the performance slotted rotors.

Do the vented seats hold up as good as the normal seats? Do the holes tear? --No, I have not heard of anyone complaining that the holes rip. The sport Aero seats are VERY comfy and supportive.

Does the Aero bottom out on speed bumps? -- Not on speed bumps, unless they're very tall bumps, but watch out for curbs when you park as the front spoiler under the bumper is pretty low.

How often do the Xenon lights need replacing? --Not too sure exactly, but they go more often than Halogens and are mush more expensive. They work really well though.

Pros
Is the premium sound that much better? --Yes

Are the HP and torque differences noticeable? --220hp v. 250hp -YES

Is the pre-wired cell phone easy to setup? -- Sorry, again I don't know.

Am I worrying too much and are the cons on the Aero the price of having a sporty car? -- Aero -cons? I guess it's what you're looking for in a car. The Arc is nice but the Aero is nicer, IMHO.
