If you have the best O ring in the valve control on planet earth, and the mating surface is warped, it will still leak from the interface if the surface is not made at least as flat as the heater core flange. To say that the only place it leaks is the O ring in the valve control is simply incorrect.
I have seen them leak from people using the wrong kind of fasteners. They put torx fasteners in, and the hard one to reach in the rear ( firewall side ) was the leaker. Allen head screws using the proper ball type allen swivel head with the long extension seems to work the best to get the screws installed with the proper torque.
Then again, some people install the valve on the heater core while it is out, and then install the entire assembly, and not worry about the hard to reach fastener.
