Adding material, in the form of machining the inner driver 'slot' larger, then fastening in an hardened insert to restore the original clearance to the bearing shell was one thought I had.
Another was to turn a new snap ring groove in the male spline of the inner driver, thus shifting the inner slightly inward (or out) so as to have the bearing shell work on a not-yet used portion of the inner's 'slot'. This is approximately what I've already done by off-setting hub to arm attachment within bolt hole clearances and camber shim usage to shift the axle rather than shift the inner. It's working well so far with only a slight steering wheel shake under hard acceleration in 2nd and while turning.
More recently I read that a Baja competing 96 was fitted with 99 axles (and control arms) to obtain more travel for the off-road competition. I'm going, sometime, to investigate than axle modification more in depth.
