I have an '00 9-5 Aero and my wife a '02 1.8T. As for reliability, my Aero with 105K has had less non-wear repairs (in terms of $$$) than the Passat with 66K miles. Both companies have noted they have sludge problems. VW now specs fully synthetic for the 1.8T along with a larger oil filter due to problems. We've have no sludge problem with wither of our cars.
My Aero has had a new throttle body, new DIC (tho' it never failed), an oil pressure sensor, and an SID (warranty).
The Passat has had an A/C relay, some oil-related seals, an emissions fix, a CV boot, and it needs a new widow toggle switch.
I like the Aero much better, but the Passat front passenger has GREAT legroom. And I like the Aero seats much better. Little things: the Passat "low" setting for A/C is not very low, we continually turn on/shut off the low fan setting. Passat seems to jump a lot when I drive it (acceleration and braking - both seem to be very sensitive). Steering is tighter on the Passat.
