“add coolant bypass valve to the list also? is easier access with head off? “
Yes & yes. One of those remote hose clamp pliers makes it easier. I got one from Sears, made in France surprisingly. May want to replace some of those hoses back there.
“Does power steering pump fail often for 9-5's? “
I don’t think so. I was thinking of replacing mine but they are expensive.
Easy to get to if it does fail in the future
“Any other sensors or small stuff to replace?”
Coolant temp sensor maybe. Its not too expensive. Thermostat for sure.
There is one screw holding the hard coolant line to the thermostat housing. Remember to remove that. I didn’t see it and was trying to lift the head off but couldn’t.
Maybe replace the oil switch. Its next to the starter, screwed into the engine block. Easy to get to with the head off.
“Suggestions for how to clean intercooler if full of oil?”
Do a search. I guess you remove it and flush it with acetone or something.
“Also leaking at driver side front cam cover plug after new cam cover gasket installed, can that plug be removed and resealed?”
You might smear some loctite 518 on it before you reinstall. Also want to put some 518 on both sides of the head gasket around the passenger side of the head, where the chain passes through and those two head bolts. That’s what Anders recommends.
“I like to get as prepared as possible and fix/upgrade as much as possible while torn down.”
I agree, I hate getting into something and realize I need to go to the store or mail order something!
