After my friends 97 Aero differential gears failed and he explaining his diagnosis upon disassembling manual transm and diff, your post brings up a few commentsquestions....
-- friend's 5 spd with 165k miles also a rebuilt from dealer at 30k miles, thinks drivers side diff preload was not properly done as well as oem 5 spds
-- you say reinstalled the spare inner driver, that seems to not make sense, clarify?
-- from what I have gathered from my mechanic friend, setting that diff bearing preload correctly is very important, so if bearing/race is replaced or race removed leaving ball bearings only or if drivers side inner driver is replaced, resetting with correct thickness of shims very important for mid to long term operation of transm, why not replace bearing before running it?
-- always thought that 5 spd transm oil was supposed to be engine oil type weight, so gear oil is recommended?
--always thought capacity for the 94-98 5 spd transm was 2 qts, 2.5 qts?
Thanks for posting this issue Weston, looks like differential issues may become common as we put high miles on these cars.
