Well my alternator is hitting the airbox on mine too. It is because of the rear motor mounts. I cant imagine anything else being the cause of the problem. One test I heard of is putting the the emergency brake on, then put the car in first and let out the clutch a bit and see how badly the engine moves around in there. Most likely one or both of the rear engine mounts is being compressed too much due to deteriorating rubber. One trick I saw on a 99 was a homemade bracket attached to the upper part of the engine head that bolted to the firewall. It was pretty jerry-rigged but it keeps the engine from rocking back. I'm not sure there are any long term consequences of this though. I imagine the bracket would break from fatigue after a while. This was on a 16V engine though. I'm not sure if there's a spot to bolt to on the 8V. I'll have to check
As for those valve cover bolts, their not supposed to be very tight at all. just enough to slightly compress the cork gasket. I dont know the torque spec off hand but hand tight is good.
