My '04 Aero stick shift has had the same on-again off-again starting issues described before. The relay replacement noted in my last post *seemed* to work but the problem returned as before. The latest twist is my mechanic was sure it was the starter, but a new starter solved the problem for a few turns of the key over a couple of days. Again, all lights show on the dash when the key is turned, and once it starts it runs beautifully.
Along the way over these many months (with my two other 9-5s picking up the slack), I've twice sprayed electrical contact cleaner into the ignition switch followed by a light graphite spray chaser, which also seemed to help but for only a few reliable starts, then it's back to "will it start this time?".
Today, needing to move the '04 to the front of the driveway for tomorrow's visit to the mechanic, it just wouldn't start in reverse. Period. So I put it in neutral and, with the clutch pedal disengaged, slowly moved the shift lever to the right with the key in the "Start" position. And presto: fairly reliable starting with the shift lever slowly pushed just to the right (toward passenger door) of the dead neutral position.
It almost has to be a contact issue associated somehow with the gear shift lever (and, possibly in concert with the 21-year-old key cylinder?). I'll see what the mechanic thinks tomorrow...
