it's a whilse since I reset a pinion shaft though I've done several boxes more recently that had perfectly good bearings that I left alone....but it sounds like your stack height is off partly due to the chewed up pinion bearings...you wrote that they feel rough with axial and end play....have you dismantled the shaft from the bearing housing yet? My guess is these bearings are trashed and the play you have is making an accurate measurement both impossible and somewhat pointless. How is the pinion and the crown wheel? Anything chewed there yet? Hopefully you just can fit new pinion bearings, torque up the pinion bearing nut and set preload, then start measuring stack height from there. Good luck...stack height is kinda critical unfortunately...esp. if you want it to stay in fifth gear!
