Hey jon
Nice documentation of switch pack repair!
I had a similar problem on the 92 900t. As the contacts burned and pitted windows wouldnt operate unless the rocker switch was rocked several times to eventually make contact until the point where the driver window might go down but up was questionable with out really pressing on the rocker switch.
After reading a post that it was possible to clean the contacts and save purchasing a new switch pack $200.00 I opened up the pack and had a similar finding with burned and pitted contacts (contacts look similar to ignition points)and was able to clean them up using 1000 grit wet/dry.(Having your step by step instructions would have helped greatly)
The switch pack operated normally for about 4 months then the same problems returned ie burnt contacts. I did not notice corrosion on the ground during reinstallation but am wondering why the contacts burnt so fast. I wonder if there is a resistor in switch pack that controls current or maybe a poor ground is icreasing resistance and amperage at contact contributing to the burnt contacts. any ideas?
