I can certainly see how the old situation was losing you money. Obviously it does none of us any good to have an unsustainable business model...
Wrt the solutions you are looking at: I have found the international USPS to Canada has generally been really good for other items, and though slower than the fedex air you have been using (which was amazingly fast!), it has never been that slow and I generally try to plan ahead anyway... actually, I find USPS is usually at least as fast as UPS ground and way cheaper crossing the border...
Can USPS ship large parcels (eg exhaust systems)? will you still use UPS for those? UPS is terrible, at least up here... however, with the free shipping, it was ok - basically all their ridiculous fees amounted to a tolerable "shipping charge"... a $20 brokerage fee is pretty cheap for ups - I've been hit with $30 + $5 "convenience fee" + GST (another $5) on all of the above for something that cost barely over $100 (from another US store)... that is in addition to shipping, taxes, and duty on the item! doh! So most Canadians avoid UPS like the plague... Fedex Ground is not perfect, but better. I don't know if they will take *as* big and heavy though...
