Once you go BMW, you cannot go back. You will regret buying the Passat, I guarantee it. Granted, your 330 is AWD, so not quite as addictive as RWD. But still, I believe you will be unhappy.
The maintenance you mention does not seem excessive. I would question $1800 for evaporator core, as genuine BMW part is only $430.
The real question is, how tall are you and your SO? I have experience using an E46 as primary family car and it is possible IF you and your SO are not tall. You can mount a rear facing child seat in the middle and have the front seat backs on either side of the car seat if you are not too tall. The trunk is small but very well shaped, so we found it OK even for long trips. Do not buy a large stroller -- check if it fits in the trunk first. SAAB 900 hatch is much better for this purpose, by the way.
If you want a roomier car, why not get an E90/91 328i or xi? It is much roomier and the back seat is lot easier to access with a baby in your arms. Again, I speak from experience. The big drawback of E90 is lack of space for a spare tire. E90 is much more reliable than E46, too. The AWD models are very fuel thirsty. We could not get our AWD E91 to use any less than 21 mpg, even trying smaller wheels, driving gently, etc. 18-19 mpg around town at best compared to 25 mpg with our E46s.
