We bought a 1991 940 Turbo wagon (essentially the same car as a 740) in 1996 at 55K miles and were thrilled to dump it two years later. Worst car I've ever owned.
While comfortable on a trip, it really wasn't all that fun to drive. It was terrible in snow even with Blizzak tires and 100 pounds of sand over the rear axle. It needed regular infusions of cash for stuff that doesn't usually die on a car til well over 100K.
You have replaced a lot of stuff on your Aero and that means its much more of a know quantity. A used Volvo is not, especially one for $2500. And while you note that you spend $600 a couple times year on the Saab, an old Volvo will not be much different. Plus I found parts for the 940 to be surprisingly expensive.
A friend who has had two Volvos (and won't own another) has said that the reason they have a reputation for lasting a long time is that you start replacing the car piece by piece beginning at 80K miles. That was my experience, too, only it started at 60K.
To be fair, the same can probably be said about a 9K, but it sounds like you've done a lot of the replacing already. If you maintain the car aggressively--looking for the trouble spots before they occur and doing the preventative stuff--your Aero is likely to be a better deal over time, plus being a nicer car to drive.
It sounds like you don't want to spend a lot of your income on cars, and I agree with that completely. But you do get what you pay for. And if you buy a $2500 Volvo you are not gonna get a whole lot of value and the cash in your pocket may go out for repairs sooner than you'd like.
